@Criggie Thank you for the suggestions. I looked up Kydex plastic seems like nice for forming things.

Yeah I'm not sure what it would cost - given one common use is forming gun holsters it might not be cheap. You might find that vacuforming could be a good solution, but need to make a former and buck and all that stuff.
